| I installed mplayer using apt-get and installed the essential codecs pack.
That all works fine but when I play any video format I only get the
smallest screen size.
I have tried changing screens sizes up to full screen but the actual
video stays tiny just with a bigger black background.
Has anyone seen this and know how to fix it?

Try to select another output plugin, e.g. Xv, in the Video preferences.
